Industry: Manufacturing & Industrial Assembly
Location: Germany
Key Modules Used: Manufacturing, Buying, Stock, Quality
Executive Summary
In modern manufacturing, profitability hinges on the precise tracking of raw materials, labor, and overhead costs. A prominent industrial assembly company partnered with us because their fragmented software ecosystem was causing severe blind spots in their production floor operations. By deploying the ERPNext Manufacturing module, we established complex multi-level Bill of Materials (BOMs), automated material requisition, and implemented workstation routing—ultimately revealing their true cost of production and improving raw material utilization by 12%.
The Client’s Challenge: Blind Spots in Production
Prior to our engagement, the client was managing a high-volume assembly line using a chaotic mix of spreadsheets for production scheduling, an outdated desktop software for inventory, and generic accounting software for finance. This disconnect resulted in several critical operational issues:
- Poor Cost Visibility: Raw material waste (scrap), direct labor hours, and electricity overheads were not being properly recorded during the manufacturing cycle. Management could only guess at the final profit margins of their finished goods.
- Production Bottlenecks: Floor managers had no real-time visibility into which workstations were overloaded or idle, leading to unpredictable delivery timelines.
- Procurement Delays: Because their inventory system wasn’t dynamically tied to their production plans, the purchasing department frequently ran out of critical raw materials mid-assembly, grinding production to a halt.
- Quality Control Failures: Defective batches were often only caught at the very end of the line, wasting valuable time and resources.
Our Solution: Unified Manufacturing Workflows
We recognized that the client needed a single, integrated source of truth. We consolidated their entire operation into ERPNext, creating a seamless flow from raw material procurement to final product assembly.
1. Multi-Level Bill of Materials (BOM)
We configured highly precise, multi-level Bill of Materials (BOMs) that break down exactly what components go into sub-assemblies, and ultimately, the final product. Crucially, we configured these BOMs to automatically factor in expected scrap rates and operational overhead costs (like machine power consumption and labor rates per hour).
2. Workstation Routing & Job Cards
To eliminate production bottlenecks, we mapped out the factory’s physical Workstations within ERPNext and defined strict production Operations (e.g., Cutting, Welding, Assembly). When a Work Order is generated, ERPNext now automatically creates Job Cards that route the item through the correct workstations. Floor workers use tablets to clock in and out of these Job Cards, tracking the exact direct labor time spent on each batch.
3. Automated Material Requests & Planning
We implemented the Production Plan tool to align sales forecasts with the factory floor. When a new Production Plan is approved, ERPNext automatically calculates the required raw materials based on the BOMs, checks current warehouse stock, and instantly generates Material Requests for any shortages. This ensures the purchasing team is always ahead of the manufacturing floor.
4. Integrated Quality Inspections
We embedded mandatory Quality Inspections directly into the workstation routing. If a sub-assembly fails an inspection criteria (e.g., tolerance checks or visual flaws), it cannot proceed to the next workstation, drastically reducing final-product defects.
The Results & ROI
“For the first time in our company’s history, we know exactly what it costs to manufacture our products down to the penny. The real-time visibility ERPNext provides across our factory floor has been an absolute game-changer for our margins.”
— Chief Operations Officer (COO)
The implementation of ERPNext transformed the factory’s efficiency and profitability:
- Accurate Margin Analysis: With labor, overhead, and scrap factored in automatically, the client now enjoys highly accurate, real-time costing on every item produced.
- 12% Improvement in Material Utilization: By tracking scrap efficiently via Job Cards, the client identified and eliminated major sources of material waste.
- 20% Reduction in Idle Labor: Streamlined scheduling and workstation routing means workstations are loaded efficiently, drastically reducing idle labor time on the floor.
- Zero Procurement Halts: Automated Material Requests completely eliminated instances of the factory floor running out of raw materials.
